Lead-Acid to LiFePO4: Motive Battery Retrofit Planning

A lead-acid-to-LiFePO4 retrofit should be planned as an equipment integration project. The battery, charger, mechanical arrangement and controls need to be reviewed together before a replacement is selected or installation work begins.

Document the Existing Equipment and Duty Cycle

Record the equipment model, approved battery specification, voltage, capacity, dimensions and installed battery mass. Add the shift pattern, loads, charging windows and known operating problems. These inputs allow the proposed conversion to be compared with the existing system under a defined duty rather than a general expectation of longer life.

Review Mechanical and Electrical Compatibility

Check the battery compartment, mounting, connections, operating voltage range and required current capability. For equipment with battery-mass or counterweight requirements, obtain an approved configuration from the equipment supplier. A lighter pack is not automatically suitable, and improvised additional weights are not a replacement for that review.

Plan Charging and Integration Work

Confirm the selected charger, battery-management system, communication interfaces and response to faults. Identify any required changes in the equipment controls or supporting components and who is responsible for approving them. Obtain the exact installation and service documentation, including the approved connection procedures, protective-device specifications and terminal torque requirements.

Commission Against the Approved Conversion Plan

Agree acceptance criteria before the installation is commissioned. Qualified personnel should follow the approved conversion procedures and record the final configuration, test results and outstanding observations. Compare runtime and charging behaviour under representative loads, then provide operators with the relevant instructions and service contacts. Keep this record available for later replacement, maintenance or fleet-expansion decisions.
